3 years, an new set of 4 to 1 gears, and switching to cable shifters and I'm still having the same problem. The t-case is coming out as I'm replacing my th400, so I thought this would be a good time to try to fix the issue.

I stretched out my old detent springs to make them tighter and replaced the shift rail when I did the 4 to 1.

Someone suggested my shift forks are bent, anybody else hear of that?

Other new suggestions?

My solution has been a short bungee cord! I probably won't do anything to the internals until I get a 4 to 1, hopefully this year. Thanks for keeping me updated, let me know if you solve the problem.

By far not the best solution but one that has worked for me for years. Have you ever tried to keep it in gear when it walks itself out. It feels like it would be impossible. I have two rigs with d300's and twin sticks and only one does this. It sucks. I let my brother wheel with mine that pops out and he struggled in a couple spots. I asked if he was in 4? He was in front-wheel-drive the whole trail.

I'm not convinced the problem is with the detent spring, as I played with it once with no improvement.

I'm still thinking a bent shift fork, but would like some confirmation before I tear the case apart.

This is really stupid, but does the shifter hit the body at all? Mine would pop out of low range a lot. Even to the point I did the bungee cord thing. A few months into looking it I finally saw it was hitting the body which was causing the problem. Cut a little sheet metal out and the problem went away.
