Questions on '92 Toyota transfer case...

I've got a '92 Toyota Ex Cab Pickup and recently wrecked my transfer case after about 4 days straight of crawling in 4LO. At least I think it's the transfer case. A mechanic in Green River thought that's what it is. I'm getting a bunch of clicking :-\ and chattering :( underneath when I drive - and a couple of times it has even 'clunked' when reversing. I know, a bunch of strange sounds to try to describe in a post. ;)

Anyway, I'm hoping to get another mechanic's opinion on what it might be before I take it apart.

Here's my question, if it is the t-case: what's a good solution to fix/replace the transfer case?

a). replace with a used stock transfer case (found one for under $50).

b). replace only the broken gears & bearings (cost ??). With this option is it possible to modify with lower gearing?

c). do a full rebuild (cost ??). Or buy a rebuilt one.

d). put in a Marlin t case ($800 - $2000). Not sure which one to go with.

Any suggestions? Anything I missed in my considerations?

Also - here's part of the factor: I'm thinking about selling this truck sometime soon so that I can get into a Landcruiser for more family-friendly expeditions.

I agree, Its more likely to be something other than the tcase.
Id pull the drain plug on the tcase & see if you have any small bitlets on the magnet.
if its the cv, you can jack up the back end & turn the rear tires by hand so you can listen to the cv. you can also shift in & out of neutral in the tcase & see what that sounds like.

4 cyl or V6? They have different cases. 6 cylinders is chain driven and would be good to upgrade, but more money. Also auto or manual? Auto is more money to upgrade the tcase for adapters

It's a V6, manual 5 speed.

I'll check those things that were mentioned. Probably this weekend when I get a chance.

Unfortunatly the chain drive unit aren't nearly as strong as the gear drive units. You can upgrade to the gear drive (found in most 4cyl trucks/4runners) if you feel the need and/or want to run lower gears. Marlin Crawler sells an adapter for about $350...

If you stick with the chain drive unit then I wouldn't spend money to have yours fixed just pull one from a donor and call it good--it will be a lot cheaper :)

So what does it take to swap in the t-case from a 4cyl truck? Is there a lot of hassle doing that? You mentioned the adapter from Marlin - does that take care of it? What about driveshaft lengths and stuff - any additional things to consider in that mod?

Pretty sure that all you need is the adapter from www.marlincrawler.com or www.inchwormgear.com and a top shift T-case typically found in 79-83 trucks or 85 and later 4cyl EFI trucks and 4runners.

The adapter will cost ya, but a decent used T-case is usually in the free to $100 range. Not sure if you'd need to modify your drive shafts, but I'm sure the Marlin or Inchworm guy's would know if you called them :)
