If you are still looking for shafts, I will tell you where I got mine.

http://www.offroaddesign.com/catalog/Dana60frontaxleparts.htm

I have a 79 ford dana 60 that has the skinny shafts stock, and I needed more strength so I bought the Chromoly inner shafts, both were cut from blanks and they are huge , at $325.00 for the pair. They had them to me in a week from the time I ordered. I was and still am impressed. It was months ago, but I think the guy I worked with was steve.

They also have Dana spicer shafts too, so they might have the hard to find short shaft you are thinking of using.
This info is of course for anyone wanting to upgrade their Dana 60, and is "just info", so take it as just that. I am happy with the service and the product I got from them.

Ya know Greg, now you me thinking. I've been considering building a 60 for my Toy, but really want to stay with the HP. I haven't seen any R&P applications for the HP60 in a 5.13 ratio (which is what I'm running now). I already have a HP44 retubed to the passenger side and all, this might be just the ticket. Have you seen a 44 Detroit with 35 splines, or is it just the ARB?

ARB is the only one that makes a 35 spline locker for a Dana 44, so you're stuck there.

It would be cool to use your old housing. I think you'd have to go thru the hassle of retubing it though. I doubt the current knuckles would come off the tubes easily, or enough to leave room for the 60 knuckles to leave a decently wide axle.

The inner axle seal might be a problem area too. I don't know the OD of a 44 seal vs a 60 seal, I really need to find aout about that. If you can use a seal that would go in place of the stock 44 seal, that was for 1.5" shafts, you'd be golden. Otherwise you'll have to machine it to accept a 60 seal.

Anyone have access to axle seal dimensions?? Or know where to find them??

 do you mean for a 60 or for the hybred?
For the 60r Yukon has 5.13 and 5.38 They even have 5.38's with 35 spline pinion. Page 13

I'm running Motive Gear 5.13's in my RC60. Yukon makes 'em too, and I'm sure others.

The only "trick" is that they're only available in a "thick" gear, for the low-ratio carrier. (4.10 and lower numerically)

If Greg's axle works, then just do that. :)

Hmmm... I was on Randy's website the other day searching for RC60s in 5.13s and all I could find wer 4.10 and higher gears. Guess I'll keep looking.

Meat, what I meant was that I have a HP44 now, and if I were to go to a 60, I would prefer to go that route again. I wasn't aware that they had the gear ratio I wanted, so I thought that I would have to go with a LP60. I guess that's not the case.

I honestly think this idea is a lot of work & money. For the same money & less time, I would imagine you could build a 60. If you can get the gears, you might be better off selling your current 44 and using that money to build a 60. It may not be a selectable axle, but a 60 none the less.

But... since you want a HP60 and your running Toyota T-Cases, it might be 6's.

Here's my thought, tell me what you think- I may just be up in the night.

My D44 is 65" WMS-WMS. A full width 60 is going to be somewhat wider. Take a 60 and cut the tubes off the third, leaving the knuckles and all attached to the tubes. Figure the correct lengths to match the original 44 lenghts and cut them. Mill the inner ends of the 60 tubes down to the 44 specs and slide them into the 44 third. This would eliminate trying to fit the 60 knuckles onto the smaller 44 tubes. Not to mention, it would give you extra beef the entire length of the axle.

Sounds good to me, but how would you mill the inside of the tube, especially with a knuckle attached?

How much of the 44 tubes would you leave? There wouldn't be that much on the short side.
