I've had my PSD since new in '99, here's what I have seen.
When empty with a mix of city/highway I turn out about 17 mpg. Highway only empty at 65 I'll get 19-21. Over 65 (2000 rpm's) 16-18 mpg. Towing 5-6K at 65-75 gets me about 15mpg. If I put the camper (3800#) on and tow 5-6K I see that mileage drop to 10-12 mpg. My truck is a 6spd manual and is still stock. I just barely put a flow through muffler and tymar type intake, but haven't towed with it yet. I have gauges and see 18psi boost max and the pyrometer usually runs 1200-1350 on parley's with my foot smashed to the floor in 4th.
I thought about a flip chip, but I am worried it will make the clutch slip. I don't want to put a clutch in it yet.

I have a '99 with 6-speed too, but it has been straight-piped. To answer your question about a chip and spinning your stock clutch, it WILL and how... I have been happy with the rig in basically stock form until I got a killer deal on an Edge Evolution programmer. The previous owner replaced the clutch before I bought it 30k ago at the dealer (OEM clutch I'm sure...), so it's relatively new. The highest setting is a claimed 110 hp/220 ft. lbs. torque, and it'll spin the clutch with ease. Actually, I can get it to spin on any of the settings above stock. So, back in the box it goes until I can do a cool clutch and some gauges. BTW, I gathered no concrete data while testing it out. However, I liked the performance alot. It just seemed easier to navigate through and around traffic, got up to speed a ton better, and started to see a little better mileage. Then again, I'm not a "mash to the floor" type driver like alot of guys I know with turned up rigs. I can see where it would be easy (and fun ) to drive like that when you have an excess of power, yet counter productive.
